The face dives deep into a flat surface, dragging the plastic toward the diodes. Ten extra millimeters of frame fixed it.
About the project
The face on this one dives deep into the flat surface around it, and those steep, dramatic edges were exactly what I liked about the model. They were also the problem. Put a flat pixel grid behind a curved object and the distance between the light and the plastic changes constantly. At the deepest part of the dip, the plastic sits right on top of the diodes, and every one of them shows up as a harsh bright spot.
I was not willing to give up the depth and I was not willing to accept hotspots, so I changed the structure instead. I added ten millimeters to the height of the grid's base layer and to the outer frame, which pushed the entire matrix back far enough that even the bottom of the dip stays clear. Ten millimeters is the minimum distance an LED can sit from the surface on any of these prints. This one just needed more room to get there.
